Great engineering is often guided by a simple idea: when faced with competing explanations, the simpler one is usually better. Equally powerful is the reminder that perfection is achieved not when there is nothing left to add, but when there is nothing left to take away. While both principles are widely recognized, they are not always consistently applied in practice.
This talk explores the evolution of Large-Scale Additive Manufacturing and related Machine Intelligence over the past decade. It will highlight the development of new technologies that bring together advanced robotics, controls, and automation in additive manufacturing, showing how simplicity and refinement can drive innovation. Using specific examples, the talk will connect these engineering principles to real-world advances in manufacturing and to broader questions about the role of AI in designing smarter, more effective systems.
Dr. Andrzej Nycz leads innovations in large-scale metal additive manufacturing, robotics, and intelligent automation at ORNL. With academic foundations in mechanical engineering at Warsaw University of Technology and a PhD from the University of Tennessee, Knoxville, he has built a career spanning industrial machine vision, mobile robotics, telerobotics, biorobotics, and advanced manufacturing.
At ORNL, he played a central role in advancing wire-arc additive manufacturing, helping drive a major collaboration with Lincoln Electric and contributing to the launch of the first large-scale wire-arc additive manufacturing facility in Cleveland. He also led development of MedUSA, an award-winning multi-robot, machine intelligence-driven system. A prolific inventor and researcher, Dr. Nycz holds multiple patents and has received honors including ORNL Special Event Awards, the 2024 Aubin AM Award, and an R&D 100 Award.
Here, MedUSA wire-arc welding fabricates a 900-pound hydropower part in 46 hours, a process that would take months using conventional techniques and otherwise might have required more than a year to preorder from specialized manufacturers abroad. This ground-breaking speed, precision and complexity earned ORNL an R&D100 Award in 2024.
